The baffle is usually a sheet of metal 1 or 2 mm thick that is covered in holes (perforated) . It is the working part of the silencer inside the back box. The baffle smooths out the exit speed of the exhaust as the gas passes through, which makes it quieter (less of the "phut phut" sound). The bit that broke off inside probably wasn't welded on correctly. Can't imagine a piece rusting off so soon.

Short journeys do not allow the exhaust system to heat up enough to evaporate the water that is naturally released when burning fuel. The water can then gather in the back box & rust the baffle out of sight. The easiest solution is to try to avoid making short journeys

Hi,

Our Aygo has just had a new exhaust fitted under warranty, due to the baffle plates gone in ours too. I first mentioned it on the service and was told it sounded normal for an Aygo, but the air con compressor was noisy so it's gone back in for warranty work, so I mentioned the exhaust again and this time they changed it. Sounds a lot better now!!

The baffle plates are nothing serious, they can just go on any exhaust if they wasn't manufactured properly.
